Wireless Power Transfer in Industrial Applications

· 8 min read · Haflinger Technologies Engineering Team

Wireless power transfer (WPT) removes the physical connector from the power delivery chain. For industrial mobile equipment: AGVs, AMRs, automated storage and retrieval systems: this eliminates the primary wear item in the charging interface: the connector. Industrial connectors in high-cycle charging applications (20-50 charge cycles per day) require replacement every 1-3 years. Wireless charging pads have no contact wear mechanism and typical lifespans exceeding 10 years.

The Physics of Inductive Power Transfer

Industrial WPT uses magnetic resonance coupling between a transmitter coil (ground-mounted or wall-mounted) and a receiver coil (vehicle-mounted). High-frequency AC current in the transmitter coil creates a time-varying magnetic field; this field induces current in the receiver coil through electromagnetic induction. Resonant coupling: where both coils are tuned to the same resonant frequency: maximises power transfer efficiency and allows effective coupling at air gaps of 5-50mm, compared to 1-3mm for non-resonant inductive coupling.

Xnergy's wireless charging platform, which Haflinger Technologies deploys in India, operates at efficiencies of 90-93% at rated power: comparable to wired charging systems. Power levels range from 1kW (small AMR applications) to 20kW (heavy AGV and automated warehouse systems).

Key Industrial Applications

AGV and AMR fleets: Opportunity charging at pick stations, conveyor interfaces, and loading docks enables continuous operation. Vehicles charge during their natural operational dwells rather than routing to dedicated charging bays. Fleet size reduction of 15-25% is typical when transitioning from plug-in to wireless opportunity charging.

Cleanroom and food processing: Wired connectors in cleanroom environments introduce contamination risk and require regular cleaning. Wireless charging pads are sealed units with no connectors or moving parts: fully compatible with cleanroom and food-safe cleaning protocols.

Outdoor and harsh environments: IP67-rated wireless charging pads function in rain, wash-down, and dusty environments where wired connectors require expensive weatherproof designs and regular inspection. Port AGVs, outdoor logistics vehicles, and mining equipment are established WPT applications.

Dynamic wireless charging: Power transfer while the vehicle is moving: at reduced speed: over an electrified track section. Applicable to automated conveyor vehicles and continuous-loop transport systems where stopping to charge is not feasible.

Safety Standards and Certification

Industrial WPT systems must comply with electromagnetic field (EMF) exposure standards: IEC 62233 for human exposure to magnetic fields from wireless charging systems. Compliant systems incorporate foreign object detection (FOD) to cut power if metallic objects enter the charging field, and living object detection (LOD) to protect personnel. Safety certifications (CE, UL) confirm compliance for industrial deployment.
